Flexographic Printing Plate Distortion & Vector Prepress Guide
In flexographic printing for flexible packaging, corrugated boxes, pouches, and pressure-sensitive labels, photopolymer printing plates are mounted onto cylindrical print sleeves or plate cylinders. When a flat photopolymer plate is wrapped around a curved cylinder, the outer image face elongates along the circumference (web direction) while the polyester backing maintains its dimension. If vector artwork is not pre-distorted along the print direction, graphics, circles, and UPC barcodes will print elongated and out of spec.

1. The Fundamental Flexo Distortion Formula
The mathematical distortion factor ($D\%$) calculates the exact scaling multiplier applied to the artwork's cylinder-circumference axis prior to plate imaging:

- Print Repeat (R): The circumferential length printed by one full cylinder rotation. For standard 1/8" Circular Pitch (CP) gears, $R = N_{\text{teeth}} \times 0.125\text{ in} = N \times 3.175\text{ mm}$.
- K-Factor Constant ($K$): The physical elongation constant of the plate/tape package, equal to $2 \pi \times (\text{Plate Thickness} - \text{Floor Thickness})$.

3. Vector Prepress Best Practices for Flexo
When preparing vector logos and typography for flexo CTP (Computer-to-Plate) imagers (Esko CDI, Kodak Flexcel NX, Xeikon):
- Non-Isotropic Scaling: Scale ONLY the circumferential (web feed) axis by the Distortion Factor. The cross-web (axial/width) axis must remain at 100.0% scale.
- Barcode Orientation: Always orient GS1 / UPC-A / EAN-13 barcodes parallel to the web direction ("picket fence") when possible to minimize line gain distortion. Apply Bar Code Width Reduction (BWR) of $-0.025\text{mm}$ to $-0.050\text{mm}$ depending on anilox LPI.
- Minimum Isolated Dot & Highlight Drop: Maintain a minimum 1.0% to 1.5% highlight dot floor to prevent dot buckling during plate cylinder impression.
- Trap Allowances: Apply $0.15\text{mm} - 0.30\text{mm}$ vector spread/choke trapping to accommodate web tension variance and mechanical cylinder runout.
