1. Board Caliper & Fold Setback Compensation
Paperboard and corrugated fiberboard have physical thickness ($T$). When folded $90^\circ$ or $180^\circ$, material on the inside of the fold is compressed while outer fibers are stretched. Without mathematical setback compensation, the box panels will bow, flaps will collide, and inside dimensions will shrink:
2. Creasing Matrix Channel Geometry
A creasing matrix (counter-die channel) shapes the bead on the reverse side of the board during die-cutting. Incorrect matrix sizing causes severe tearing or weak, non-square folding:
3. Steel Rule Die vs CNC Sample Table Toolpaths
- Laser Die-Board Kerf: Steel rule dies use $18\text{mm}$ Birch plywood burned with a $\text{CO}_2$ laser. The laser kerf ($0.71\text{mm}$ for 2-pt rule) must be accounted for so the steel rule friction-fits securely without falling out or warping the board.
- Nicks / Bridges: To keep blanks connected to the waste skeleton during high-speed flatbed die-cutting ($6,000 - 9,000 \text{sph}$), include $0.5\text{mm} - 1.0\text{mm}$ ground nicks in the cutting rule at key points.
- Sample Cutting Tables (Kongsberg / Zünd): Require separate tool assignments: Static or Oscillating Knife for through cuts, Creasing Wheel (with profile selected for flute type) for scores, and V-Cut blade for $90^\circ$ bevels on thick honeycomb boards.
4. Multi-Layer DXF Organization Standards
Professional packaging prepress workflows (Esko ArtiosCAD, Impact, AutoCAD, Adobe Illustrator) require strict layer and color separation:
5. Converting Hand Sketches to Clean CAD Vectors
When digitizing hand-drawn packaging mockups or scanned physical box blanks:
- Replace hand-drawn wobble with pure geometric primitives: horizontal and vertical orthogonal lines, exact corner radiuses ($R = 3.0\text{mm}$ on tuck tabs), and $15^\circ - 30^\circ$ lead-in angles.
- Ensure all corners are cleanly snapped with zero line overshoots or unclosed gaps.
