1. Deep Draw Mechanics & Syntactic Plug Design
When thermoforming deep cavities with draw ratios $H/W > 0.5$, conventional vacuum forming stretches the heated plastic sheet unevenly. The sheet contacts the top cavity rims first, locking in thickness while the center and bottom corners stretch excessively, leading to severe wall thinning and blowout defects.
Plug-assist tooling uses a mechanical assist plug—typically machined from syntactic foam (such as HYTAC-W or HYTAC-FLXT) or heated 6061 aluminum—mounted on an upper pneumatic cylinder. The plug advances into the sheet at 0.3–1.0 m/s, pre-stretching the thermoplastic material and physically carrying mass deep toward the cavity base before bottom vacuum evacuation engages.

3. Vector CAD/CAM Guidelines for Plug-Assist Molds
- Per-Side Clearance Vector Offsets: Create the 2D assist plug vector boundary by taking the internal female cavity profile and applying an inward negative offset equal to $T_0 + 2.0 ext{mm}$.
- Generous Plug Nose & Corner Radii: Sharp corners on assist plugs cause localized chill marks and tear webs. Ensure all plug vector vertices feature corner fillets of $R \ge 12.0 ext{mm}$ to $25.0 ext{mm}$.
- Vacuum Evacuation Vent Hole Patterns: Generate DXF point drill layers for 0.5–0.8 mm diameter micro-vent holes spaced 25–40 mm apart along all internal cavity concave fillet steps.
- Syntactic Foam CNC Toolpath Speeds: When milling HYTAC syntactic plugs, use high-helix carbide endmills at 15,000–24,000 RPM with chip loads of 0.15–0.25 mm/tooth to avoid tool rubbing and dust accumulation.
