Industrial Stencil Vectorization & Island Bridging DXF/SVG Prepress Guide

1. The Fundamental Stencil Paradox: Islands vs. Bridges

In 2D computer graphics, a letter such as O, A, B, D, P, R, 0, 4, 6, 8, or 9 consists of two nested closed paths: an outer perimeter and an inner counter loop. When rendered on screen or printed with ink, the inner counter creates the visual hole.

However, when cutting a physical stencil via laser, CNC router, drag knife, or waterjet, the cutter severs the material along both contours. Without mechanical attachment points, the inner counter piece (known in CAM as the "island") falls completely out of the sheet, turning an O into a solid blob and a B into a giant hole.

Bridge Anatomy & Terminology

  • Island (Counter): The enclosed center section of a character or graphic that would detach upon cutting.
  • Bridge (Tab / Tie): The unmachined web of material connecting the island to the outer stencil body.
  • Bridge Width ($W_b$): The distance across the tab, which must withstand air turbulence, solvent soaking, and mechanical brushing.
  • Kerf Loss ($2 imes K$): The material vaporized or eroded by the cutter on both sides of the bridge, reducing its final physical width.

2. Physics of Island Retention: Sizing Bridge Widths

Bridge width is not arbitrary. Sizing bridges incorrectly causes two fatal failure modes:

  1. Bridges Too Thin ($W_b < 1.0 ext{ mm}$ on thin films): The island flutters violently under aerosol spray paint velocity or snags on rollers, resulting in catastrophic paint bleed, smeared edges, and torn tabs.
  2. Bridges Too Thick ($W_b > 6.0 ext{ mm}$ on small text): Legibility is destroyed. The paint gap left by the bridge is so large that characters become unreadable without manual brush touch-up.

The required physical bridge width depends on character height ($H$), substrate thickness ($t$), modulus of elasticity ($E$), and application method force ($F$):

3. Strategic Bridge Placement: 4 Golden Rules

Rule 1: Opposing Symmetrical Bridges

Never anchor an island with a single bridge unless the character is very small ($H < 25 ext{ mm}$) and cut from rigid metal. Single-bridge cantilevered islands curl up immediately under spray pressure. Use at least 2 bridges placed 180° apart across the principal axis.

Rule 2: Align Bridges Along Natural Font Geometry

Place horizontal bridges along the x-height or baseline, or diagonal bridges along natural font stroke angles. Placing bridges randomly across curved ascenders distorts visual character recognition.

Rule 3: Compensation for Cutter Kerf in CAM DXF

In laser cutting, a $0.15 ext{ mm}$ kerf removes $0.075 ext{ mm}$ on each side of the cut path. A bridge drawn with $2.0 ext{ mm}$ separation in CAD will yield a physical bridge of only $1.70 ext{ mm}$. Always offset cut nodes outwards by the radius of the beam or tool.

Rule 4: Corner Relief Fillets on Flexible Films

Sharp 90° internal corners between a bridge tab and a letter contour create intense stress risers. Adding a small radius ($R ge 0.4 ext{ mm}$) eliminates corner tears when peeling stencils off wet painted surfaces.
