Core Prepress Rules for Vector Stencil DXF Preparation
- Island Counter Trapping: Letters with closed inner loops (A, B, D, O, P, Q, R, 0, 4, 6, 8, 9) must have at least 2 bridges positioned opposite one another to prevent cantilevering under air spray turbulence.
- Kerf Offset on Tab Width: When cutting with a laser (kerf ≈ 0.15 mm), the laser beam removes material from both sides of the bridge tab, shrinking the physical bridge by 2 × kerf (0.30 mm). Always design vector bridge geometry with kerf width factored in.
- Corner Relief Fillets: Add small fillet radii (R ≥ 0.5 mm) at the junction between bridge tabs and character contours to eliminate stress concentrations that cause tearing in flexible Mylar sheets.
- Single Continuous Closed Loops: Stencil cutters require 100% closed outer contours and internal island cutouts with consistent clockwise/counter-clockwise orientation to ensure clean drop-out without micro-welds.
