Roll-to-Roll (R2R) Printed Electronics Flexo & Gravure Prepress Guide
Master the prepress engineering of micro-flexography, rotogravure printed circuits, RFID antenna coil design, and web tension stretch compensation.
1. Roll-to-Roll Printed Electronics Prepress Fundamentals
High-volume Roll-to-Roll (R2R) printing using micro-flexography and rotogravure enables low-cost manufacturing of flexible hybrid electronics (FHE), UHF RFID tags, wearable biosensors, and smart packaging. Liquid functional inks (silver nanoparticles, conductive PEDOT:PSS polymers, carbon nanotubes) are transferred continuously onto moving polymer webs (PET, PEN, Polyimide).
t_dry = V_anilox * k_trans * C_solids, \quad W_printed = W_cliche + 2 * Delta W_spread
2. Vector CAM & Pre-Distortion for Web Stretch
Industrial R2R converting lines subject polymer films to continuous web tension (50–200 N). This tension causes elastic longitudinal elongation ($\Delta L = rac{T \cdot L}{E \cdot A}$) accompanied by transverse Poisson necking.
- Longitudinal Pre-Distortion Scaling: Vector CAD artwork must be pre-shrunk in the machine direction ($S\% = rac{100}{1 + \epsilon}$) so that when the web relaxes after hot-air sintering, features recover exact nominal dimensions.
- Curved Corner Routing: Right-angle corners cause ink pooling and trace necking. All conductive traces require smooth fillets ($R \ge 3 imes W$).
- Anilox Mesh Angle Alignment: Aligning grid vector traces at 45° relative to anilox cell arrays avoids screen moiré patterns.
